Tully here, I was thinking this week when I was putting on my favourite pair of leggings, that I was experiencing the result of months of design, testing, and amendments. So I wanted to give you a little rundown of how our leggings are made.
At first glance, leggings may seem simple, but behind every great pair of compression leggings is a detailed process that blends fashion, function, and performance. Here’s a look behind the scenes at how a legging goes from an idea on paper to a piece you reach for every day.

The Concept: Designing With Purpose
Every legging begins with a concept. This stage is where designers consider how the piece will be worn, whether it’s for high‑intensity training, Pilates, long walks, or all‑day wear. The goal is to create a product that not only looks good but also supports movement and feels comfortable on the body and enhances our silhouette.
Designers sketch silhouettes, experiment with waist heights, seam placements, and panelling, and consider how each element will flatter and support different body types. At this stage, both aesthetics and functionality are equally important.
Choosing the Right Fabric
Fabric selection is one of the most critical parts of the process. Performance leggings require materials that are breathable, stretchy, and durable. Designers and product developers test multiple fabric options, evaluating factors such as:
- Stretch and recovery
- Moisture‑wicking capabilities
- Opacity (squat‑proof performance)
- Softness and comfort against the skin
- Long‑term durability after washing and wear
The right fabric ensures that leggings move with the body while maintaining their shape and structure over time.
Pattern Making: Turning Ideas Into Structure
Once the design and fabric are finalised, pattern makers create technical patterns/ templates that guide how each panel of the leggings will be cut. Unlike casual garments, activewear requires highly engineered patterns to support movement without restriction.
Seams are strategically placed to reduce chafing, enhance comfort, and create a flattering silhouette. Even small changes in panel shape or seam direction can dramatically affect how leggings fit and perform.
Sampling and Fit Testing
After patterns are created, the first samples are produced. These early versions are tested on fit models or myself and Sarah to evaluate how the leggings feel during real movement bending, stretching, running, and sitting and for us squatting this is super important that the fabric is not see - through and that we can move.
This stage often involves multiple rounds of adjustments. Waistbands may be tightened, seam placements shifted, or fabric blends refined to ensure the final product delivers both comfort and support.
Fit testing is essential because leggings must perform under dynamic conditions, not just look good when standing still. This stage can also be super frustrating as once you send comments, another sample can take up to 4 weeks.
Technical Refinement and Quality Checks
Before production begins, we will examine everything from stitch density to waistband elasticity. Performance wear must meet higher durability standards than regular clothing, as it’s designed to handle repeated stretching, sweat, and frequent washing.
Garments are tested for:
- Stretch endurance
- Seam strength
- Colour fastness
- Shape retention
This ensures that the leggings maintain their quality over time and continue to perform after months of wear. We will even test the sample in a fitness class and give them a wash.
Production: From Fabric Rolls to Finished Garments
Once the design is approved, production begins. Large rolls of fabric are carefully cut using the technical patterns, and each panel is sewn together with specialised machines that create strong, flexible seams.
High‑quality leggings often use flatlock or seamless construction techniques to reduce friction and create a smooth, comfortable finish against the skin.
At this stage, attention to detail is key, from precise stitching to consistent sizing across the entire production run.
Final Inspection and Finishing Touches
Before leggings are packaged and shipped, they undergo final inspections to ensure they meet quality standards. Loose threads are trimmed, seams are checked, and each piece is reviewed for any imperfections.
Branding elements such as logos, tags, and packaging are added, completing the journey from concept to finished product. This is all made by the QC at our factory.
